Problem:

Caterpillar Engineering has recovered several 3E6477 relay assemblies that are fully functional, even though the repairing dealer reported the relay was non-functional.

Solution:

In order to avoid unnecessary replacement of the relay; follow the steps detailed below to test the relay.

Inspect the relay for heat damage or other physical damage. If the relay is damaged, replace the relay. Retest relay function after this step is performed.

If the relay is not physically damaged, remove the connector assembly. Inspect the connector terminals for dirt/debris or corrosion. If the connector terminals indicate the presence of debris or corrosion, clean the contact surfaces. Re-insert the connector, ensuring proper connector insertion. Retest relay function after this step is performed.

If the relay is not functional after ensuring the connector contact surfaces are clean, measure the relay actuation voltage on relay terminals 85 and 86. The actuation voltage should be between 17VDC and 32VDC. If this voltage is not present when the relay is actuated, perform harness troubleshooting to determine the cause of the problem. Retest relay function after this step is performed.

If the correct voltage is present on relay terminals 85 and 86, remove the connector. Measure the resistance between relay terminals 85 and 86. Nominal resistance between these terminals is 360 ohms (± 36 ohms @ 25°C (77.0°F)). If the resistance is either high or low, replace the relay and retest the relay function. If the resistance between relay terminals 85 and 86 is within specification, measure the resistance between relay terminals 30 and 87a (with the relay removed from the connector). The resistance should be less than 0.1 ohms. If the resistance is higher than 0.3 ohms, replace the relay and retest the relay function.

NOTE: Ensure the ohmmeter function is zeroed with the test leads before this test.

If the resistance between relay terminals 30 and 87a is within specification, measure the resistance between relay terminals 30 and 87 (with the relay removed from the connector). The resistance should indicate on open circuit (OL). If the resistance does indicate open circuit, replace the relay, and retest the relay function.

If the relay is not functional after performing the above tests, insert the connector into the relay, unplug the device connected to the relay, and actuate the relay function. Ensure the relay is actuated by performing step 3.

With the relay actuated, measure the resistance between relay terminals 30 and 87. The resistance should be less than 0.1 ohms. If the resistance is higher than 0.3 ohms, replace the relay, and retest the relay function.

NOTE: Ensure the ohmmeter function is zeroed with the test leads before this test

With the relay actuated, measure the resistance between relay terminals 30 and 87a. The resistance should indicate on open circuit (OL). If the resistance does indicate open circuit, replace the relay, and retest the relay function.
