Engine and Main Hydraulic Pump - Remove

Usage:

Removal Procedure

Start By:

  1. Remove the counterweight.

Reference: Refer to Disassembly and Assembly, "Counterweight - Remove and Install".

------ WARNING! ------

Accidental machine starting can cause injury or death to personnel working on the machine.

To avoid accidental machine starting, turn the battery disconnect switch to the OFF position and remove the key. If the machine is not equipped with a battery disconnect switch, disconnect the battery cables from the battery and tape the battery clamps.

Place a do not operate tag at the battery disconnect switch location to inform personnel that the machine is being worked on.

------ WARNING! ------

At operating temperature, the hydraulic oil is hot and under pressure. Hot oils can cause burns.

To prevent possible personal injury, release the pressure in the implement hydraulic circuit (boom, stick, bucket, and swing), travel circuits, and the hydraulic oil tank at the filler cap before any hydraulic lines or components are disconnected or removed.

Remove the filler cap only when the engine is stopped and the filler cap is cool enough to touch.

NOTICE

Care must be taken to ensure that fluids are contained during performance of inspection, maintenance, testing, adjusting and repair of the product. Be prepared to collect the fluid with suitable containers before opening any compartment or disassembling any component containing fluids.

Refer to Special Publication, NENG2500, "Caterpillar Tools and Shop Products Guide" for tools and supplies suitable to collect and contain fluids on Caterpillar products.

Dispose of all fluids according to local regulations and mandates.


Note: Put identification marks on all lines, on all hoses, on all wires, and on all tubes for installation purposes. Plug all lines, hoses and tubes. This helps to prevent fluid loss and this helps to keep contaminants from entering the system.

    Note: A hydraulic oil sample should be obtained before any maintenance is performed in order to establish the system contaminant level. Refer to Fluid Analysis Laboratory Guide, SEBF3116, "Obtaining an Oil Sample for S·O·S Analysis". Refer to Operation and Maintenance Manual, "Sampling Interval and Location for Sampling" for the correct location.

  1. Release the pressure in the hydraulic system. Refer to Disassembly and Assembly, "Hydraulic System Pressure - Release" in this manual.

  1. Drain the oil from the hydraulic tank into a suitable container for storage or disposal. The total capacity of the hydraulic oil tank is 140 L (37 US gal).

    ------ WARNING! ------

    At operating temperature, the engine coolant is hot and under pressure.

    Steam can cause personal injury.

    Check the coolant level only after the engine has been stopped and the filler cap is cool enough to touch with the bare hand.

    Remove the filler cap slowly to relieve pressure.

    Cooling system conditioner contains alkali. Avoid contact with skin and eyes to prevent personal injury.

  1. Drain the coolant from the cooling system into a suitable container for storage or disposal. The capacity of the cooling system is 17 L (4.5 US gal).

  1. Remove bolts (1) and the washers. Remove cover (2) .

  1. Disconnect electrical connectors (11) from the mode control switch.

  1. Remove bolts (12) and the washers. Reposition bracket (13) and the governor control cable away from the support assembly.

  1. If the machine is equipped auxiliary controls, remove bolts (14) and the washers. Reposition bracket (15) and the ball valves away from the support assembly.

  1. Remove bolts (17) and the washers. Remove support assembly (16) .

  1. Remove bolts (18) and the washers. Remove cover (19) .

  1. Cut wire tie-wraps (22) in order to disconnect the wire harness from the support assembly.

  1. Remove bolts (24) and the washers. Remove support assembly (23) .

  1. Remove bolts (25) and the washers. Remove drain tube (26) .

  1. Remove bolts (27) and the washers. Remove cover (28) .

  1. Remove bolts (29) and the washers. Remove cover (30) .

    Note: Cap all hydraulic lines and cap all hydraulic fittings that are disconnected in order to prevent oil loss. This will also keep contaminants out of the hydraulic system.

    Note: Mark all hydraulic lines that are disconnected for installation purposes.

  1. Disconnect pilot hose (31) from the main pump.

  1. Disconnect pilot hose (32) from the main pump.

  1. Disconnect pilot hose (33) from the main pump.

  1. Disconnect hose (35) from the main pump.

  1. Disconnect pilot hose (36) from the bottom of the main pump.

    Note: The number of hydraulic lines that are connected to the suction line will vary.

  1. Disconnect hoses (38) from the suction line.

  1. Loosen hose clamp (41) on the suction line.

  1. Remove bolts (39) from suction tube (40) .

  1. Turn suction tube (40) in order to make clearance while you remove the engine and main hydraulic pump.

  1. Remove O-ring seal (42) from the suction tube.

  1. Loosen bolts (43) from the cover under the boom.

  1. Remove bolts (45) and the washers. Remove cover (44) .

  1. Perform Steps 35.a through 35.j if the machine is equipped with an air conditioner.

    1. Loosen bolt (49) .

    1. Loosen bolt (48) in order to release the tension on the air conditioner V-belt.

    1. Remove V-belt (50) from the compressor pulley.

    1. Disconnect electrical connector (51) from the refrigerant compressor.

    1. Cut wire tie-wraps (52) .

    1. Remove bolt (56) and the clip for the air conditioner lines.

    1. Remove bolts (53) and the washers. Remove bracket (54) .

    1. Remove bolt (55) and the washer from the clip for the air conditioner lines.

    1. Remove bolt (59), the nut, and the washers. Remove bolts (57) and the washers.

    1. Position refrigerant compressor (58) to the side.

  1. Remove bolts (60) and the washers. Remove upper fan guard (61) .

  1. Remove bolts (63) and the washers. Remove lower fan guard (62) .

  1. Loosen hose clamps (64). Remove air hose (65) from the turbocharger.

    Note: Mark all electrical connections that are disconnected for installation purposes.

  1. Disconnect electrical connectors (71) from the coolant temperature switch. Disconnect electrical connector (69) from the coolant temperature sender.

  1. Remove bolt (68) and the washer from the harness clip. Remove bolt (70) and the washer from the harness clip.

  1. Remove nut (72) in order to disconnect the electrical wire from the alternator.

  1. Disconnect electrical connector (73) from the alternator.

  1. Disconnect electrical connector (74) from the alternator.

  1. Remove bolt (75) from the ground wire on the alternator.

  1. Remove bolt (76) in order to disconnect the harness clip.

  1. Disconnect electrical connectors (78) from the oil temperature sensor.

  1. Remove bolt (77) and the washer from the harness clip.

  1. Loosen hose clamp (79) in order to disconnect the oil line.

  1. Remove bolt (80) and the washer in order to disconnect the ground wire from the engine mount.

  1. Disconnect oil lines (81) from the engine oil cooler.

  1. Remove bolt (82) and the washer in order to disconnect the clip for the oil lines.

  1. Remove nut (83) in order to disconnect the glow plug wire.

  1. Remove bolts (85) and the washers in order to disconnect the governor control bracket.

  1. Remove nuts (84) and the washers in order to disconnect the bracket for governor control cable.

  1. Remove bolts (86) and the washers in order to disconnect the bracket for the throttle cable.

  1. Remove bolts (87) and the washers from the clips on throttle cable (88) .

  1. Reposition throttle cable (88) and the governor control away from the engine.

  1. Remove bolts (89) and the washers from the harness clips.

  1. Remove the cover in order to remove nut (91). Disconnect the electrical wires from the starter.

  1. Remove bolt (90) and the clamp. Remove the battery cable.

  1. Remove screws (92) in order to disconnect the wires from the starter.

  1. Remove bolts (93) and the washers from the harness clips.

  1. Loosen hose clamps (94) in order to disconnect the heater hoses.

  1. Remove bolt (95) and the washer in order to remove the clip from the heater hoses.

  1. Loosen hose clamps (96) in order to disconnect the fuel lines from the fuel injection pump.

  1. Loosen hose clamp (97) in order to disconnect the fuel line from the fuel priming pump.

  1. Loosen hose clamp (98) in order to disconnect the bottom radiator hose.

  1. Place a protective cover between fan (99) and the radiator core. Remove the nuts that secure fan (99) to the engine. Reposition the fan against the radiator core.

  1. Fasten a suitable lifting device and Tooling (A) to the lifting brackets on the engine.

  1. Fasten Tooling (B) to the hoist and the lifting bracket on the engine.

    Note: Mark the front engine mounts and mark the rear engine mounts for installation purposes.

  1. Remove bolts (101) and nut assemblies (103) from the front engine mounts.

  1. Remove bolts (102) and nut assemblies (104) from the rear engine mounts.

    Note: Be careful to not damage the radiator core or damage the cooling fan while you remove the engine and main hydraulic pump.

    Note: The engine and main hydraulic pump must be kept level in order to prevent possible interference between the components. Adjust Tooling (A) and Tooling (B) in order to keep the engine and main hydraulic pump level.

  1. Carefully remove engine and main hydraulic pump (100) from the machine. The approximate weight of the engine and main hydraulic pump is 520 kg (1150 lb).

  1. Remove fan (99) .

  1. Remove rubber mounts (105) from the front engine supports.

  1. Remove rubber mounts (106) from the rear engine supports.
