Start By:

  1. Remove the transmission and transfer gears from the truck. Refer to Disassembly and Assembly, "Transmission and Transfer Gears - Remove".

    Note: Cleanliness is an important factor. Before the disassembly procedure, the exterior of the component should be thoroughly cleaned. This will help to prevent dirt from entering the internal mechanism.

  1. Fasten a hoist to the transmission and transfer gears. Position the transmission and transfer gears on a suitable stand. The weight of the transmission and transfer gears is approximately 2041 kg (4500 lb).

  1. Remove four bolts (1) and the washers. Remove guard (2) from the transmission case.

  1. Remove ten nuts (3) . Remove cover (4) from cover (5) .

  1. Remove three bolts (7) , the washers, and the clips from cover (5) . Remove 21 bolts (8) and cover (5) from the transmission case.

  1. Remove four bolts (10) and the washers. Remove manifold assembly (11) from the transmission case.

  1. Remove one-piece flange (14) and sleeve (15) from the transmission case.

  1. Remove sleeve (15) from one-piece flange (14) .

  1. Remove O-ring seal (16) from one-piece flange (14) . Remove two O-ring seals (17) from sleeve (15) .

  1. Repeat Steps 8 through 10 for the remaining one-piece flange and the remaining sleeve.

  1. Remove four bolts (18) and the washers from transmission hydraulic control (19) .

  1. Install Tool (A) to transmission hydraulic control (19) . Attach Tool (A) to a suitable lifting device and a hoist.

  1. Use Tool (A) and the hoist to remove transmission hydraulic control (19) from the transmission case. The weight of transmission hydraulic control (19) is 64 kg (141 lb).

  1. Install Tooling (B) to the transmission case. Attach Tooling (B) to a suitable lifting device and a hoist.

  1. Use Tooling (B) and the hoist to position the transmission and transfer gears onto Tooling (C) , as shown. Use four bolts (20) , the washers, and the nuts to secure the transmission and transfer gears to Tooling (C) . The weight of the transmission and transfer gears is 2313 kg (5100 lb).

  1. Remove three bolts (21) and the washers in order to remove magnetic screen group (22) from the transmission case.

    Personal injury can result from being struck by parts propelled by a released spring force.

    Make sure to wear all necessary protective equipment.

    Follow the recommended procedure and use all recommended tooling to release the spring force.

  1. Loosen ten bolts (206) evenly. Loosen each of the bolts by one revolution before proceeding to the next bolt until the spring pressure has been released. Remove ten bolts (206) and the washers.

  1. Remove balance piston (207) from clutch housing (206) .

  1. Remove seal ring (208) from balance piston (207) .

  1. Remove 18 springs (209) from clutch piston (210) .

  1. Use two screwdrivers (not shown) to remove clutch piston (210) from clutch housing (205) .

  1. Remove seal ring (211) from clutch piston (210) .

  1. Position clutch housing (205) on two wood blocks, as shown.

    Note: Put identification marks on the position of the cage for installation purposes.

  1. Use a suitable drift to remove cage (212) (not shown) from clutch housing (205) . The weight of clutch housing (205) is 36 kg (79 lb).

  1. Remove metal seal ring (213) and six O-ring seals (214) .

  1. Remove roller bearing race (215) from cage (212) .

  1. Remove seal ring (216) and race bearing (217) from clutch housing (205) .

  1. Remove two bolts (218) and the washers in order to remove tube assembly (219) from the transfer gear assembly.

  1. Remove two O-ring seals (220) from tube assembly (219) .
