  1. Use Tooling (E) and install bearing cups (43).

  2. Measure the head of Tooling (F). Record the measurement as Measurement (A).

  3. Install bearing cone (41), Tooling (F), bearing cone (38), and nut (33). Tighten nut (33) until there is no backlash.

  4. Install Tooling (G), and (H). Install caps (6) and bolts (5). Install Tooling (J).

  5. Use Tooling (F), (G), and (J) to measure the distance to the pinion.

  6. Measure the depth from Tooling (G) to the face of Tooling (F). Add Measurement (A) to the measurement. Record the measurement as Measurement (X).

  7. Measurement (V) is stamped on the head of pinion shaft (34). Measurement (S) is the thickness of the shim that is used between pinion shaft (34) and bearing cone (41). Use the following formula to calculate Measurement (S): X mm - V mm = S mm

  8. Among the available list of shims, choose the shim with the thickness of Measurement (S).

  9. Remove Tooling (J). Remove bolts (5), caps (6), Tooling (G), and Tooling (H).

  10. Remove nut (33), bearing cone (38), Tooling (F), and bearing cone (41).

  11. Install suitable shim (42) onto pinion shaft (34). Install shim (42) with the chamfer against the gear. Raise the temperature of bearing cone (41) and install bearing cone (41) onto pinion shaft (34).

  12. Install spacer (40) and shims (39).

  16. Use Tooling (D) and a suitable socket to tighten nut (33). Tighten nut (33) to a torque of 330 N·m (243 lb ft).

  17. Use a dial type torque wrench to measure the rotating torque. The rotating torque should measure 1.58 to 2.37 N·m (14.0 to 21.0 lb in). If the measurement is less than the specified range decrease the amount of shims (39). If the measurement is greater than the specified range increase the amount of shims (39).

  18. Raise the temperature of bearing cone (28). Install bearing cone (28) onto differential (9).

  19. Raise the temperature of bearing cone (27). Install bearing cone (27) onto differential (9).

  22. Install half shafts (22) into spider (19). Install washers (20) and spider gears (21). Install shaft (23) into spider (19). Install washers (17) and spider gears (18).

  23. Use a suitable hammer and a punch and install pins (16).

  27. Assemble the two halves of differential (9). Align the marks that were made during disassembly.

  28. Position bevel gear (11). Apply Tooling (K) to the threads of bolts (10). Install bolts (10). Tighten bolts (10) to a torque of 187 N·m (138 lb ft).

  29. Install bearing cups (8) onto differential (9). Use Tooling (A) to spread the housing. Install shims (7) and differential (9) into the axle housing.

  30. Align caps with the marks that were made during disassembly. Install caps (6) and bolts (5).

  31. Mount Tooling (L) onto the housing, as shown. Measure the backlash between the pinion and the bevel gear. The proper backlash setting is 0.15 to 0.25 mm (0.006 to 0.010 inch).

  32. If the backlash is less than the specified amount, decrease the thickness of the shim on the side of the bevel gear, and increase the thickness of the shim on the opposite side by the same amount. If the backlash is greater than the specified amount, increase the thickness of the shim on side of the bevel gear, and decrease the thickness of the shim on the opposite side by the same amount.

  33. Use a dial type torque wrench and measure the total rotating torque. Use the following formula to calculate the total rotating torque (TRT): P equals the rotating torque that was measured in Step 17. TRT = P + 0.297 N·m (2.63 lb in) to P + 0.444 N·m (3.93 lb in).

  34. If the total rotating torque (TRT) is less than the specified amount, increase the thickness of the shim on both sides by the same amount. If the total rotating torque (TRT) is greater than the specified amount, decrease the thickness of the shim on both sides by the same amount.

  35. Remove bolts (5) one at a time. Apply Tooling (K) to the threads of bolts (5). Install bolts (5). Tighten bolts (5) to a torque of 120 N·m (89 lb ft). Install gasket (4).

  36. Position cover (3). Apply Tooling (M) to the threads of bolts (2). Install bolts (2). Tighten bolts (2) to a torque of 18 N·m (13 lb ft).

  37. Install plug (1). Tighten plug (1) to a torque of 60 N·m (44 lb ft).

  38. Use Tooling (D) and a suitable socket to remove nut (33) and the washer.

    Note: Check the O-ring seal for wear or for damage. If necessary, replace the O-ring seal.

  42. Install the washer and nut (33). Use Tooling (D) and a suitable socket to tighten nut (33). Tighten nut (33) to a torque of 330 N·m (243 lb ft).

  43. Use a suitable hammer and a punch and stake nut (33) into the locking tab on pinion shaft (34).

  44. Install coupling (31). Position flange (30) and install bolts (29). Tighten bolts (29) to a torque of 70 N·m (52 lb ft).
