Illustration 1g02974177
(1) Crankcase Bolts
(2) Crankcase 2

  1. Using the surface that touches the flywheel housing as a reference, line up crankcases 1 and 2.

  2. Temporarily bolt in the crankcase 2 mounting bolts.

  3. Get the difference in the levels of crankcases 1 and 2 to as little as possible. The gap must be 0.5 mm (0.02 inch) less.

Table 1
Tightening torque  Crankcase 2 mounting bolts (1)  138 N·m (102 lb ft) to 147 N·m (108 lb ft)
Crankcase 2 flange screws (2) 59 N·m (44 lb ft) to 63 N·m (46 lb ft)

Cylinder

  1. Measure the inside diameter of the cylinder at the six positions with a cylinder gauge and find the maximum and minimum inner diameters.

    Table 2
Cylinder Bore inside diameter  Factory specification  94 mm (3.70078 inch) to 94.022 mm (3.70165 inch)
Allowable limit 94.15 mm (3.707 inch)

  2. Find the difference between the maximum and the minimum inner diameters.

  3. If the maximum inside diameter or the difference is more than the allowable limit, bore and hone to the oversized dimension.

Cylinder Correction (Oversize)

    Illustration 4g02915197
    (1) Cylinder Inside Diameter (Before Correction)
    (2) Cylinder Inside Diameter (Oversize)

  1. If the cylinder wear is more than the allowable limit, bore and hone to the specified dimension.

    Table 3
Oversize cylinder inside diameter  Factory specification  94.5 mm (3.72047 inch) to 94.522 mm (3.7213 inch)
Maximum wear  Allowable limit  94.65 mm (3.726 inch)
Finishing  Hone to 0.000087 to 0.00011 inch Rz

  2. Replace the piston and piston rings with oversize ones (0.5 mm 0.02 inch).

  3. If the maximum inside diameter or the difference for the oversize cylinder is more than the allowable limit, replace the cylinder block.

Cylinder Block Flatness

  1. Clean the cylinder block surface.

    Illustration 6g02908396

  2. Place a straightedge on the cylinder block's four sides “A”, “B”, “C” and “D” and two diagonal “E” and “F” as shown in the figure. Measure the clearance with a feeler gauge.

    Table 4
Cylinder block flatness  Allowable limit  0.05 mm 0.002 inch

  3. If the measurement exceeds the allowable limit, correct the cylinder head with a surface grinder.

Note: Be sure to check the valve recessing after correcting.
