Procedure to Install High-Pressure Fuel Pump on Certain 793F Off-Highway Truck Engines {1255, 1256}

Introduction

Do not perform any procedure in this Special Instruction until you have read the information and you understand the information.

This Special Instruction describes the procedure for installing the new high-pressure fuel pump on certain 793F off-highway truck engines.

Before servicing/performing maintenance on the machine, electrical power must be physically disconnected; battery plugs must be disconnected from the batteries, or the trailing cable must be unplugged, and warning tags and padlocks shall be applied by a certified electrician. Certified electricians shall perform or direct any electrical work, including any energized testing, repair work in controllers, motors, or other approved compartments, and shall insure that all compartments are properly closed and inspected prior to re-energization. All applicable lock out and tag out procedures must be followed.

Removal Procedure

Note: Retain all parts and hardware that are removed, unless noted.

Note: Ensure that all the fuel system components and openings are bagged or covered during disassembly.

  1. Release the residual pressure in the high-pressure fuel rail.

    Reference: Refer to Operation and Maintenance Manual, SEBU9357, "High-Pressure Fuel System - Pressure Release".

  2. Remove inlet manifold (A) and inlet manifold (B) using the reference given below.

    Reference: Refer to Disassembly and Assembly, M0080117, "Air Inlet Manifold –Remove and Install".

  3. Disconnect engine harness assembly (C) from the high-pressure fuel pump system.

  14. Remove bolt (AL), hard washer (AM), clamp assembly (AK), and spacer (AJ).

    1. Remove and discard fuel line (AH) from junction box (AG) and fuel pump group (K).

  15. Install fuel pump kit (T4) onto fuel pump group (K).

    1. Install 2 bracket assemblies (T1) onto fuel pump group (K) at lifting point (AN) and lifting point (AP) using 2 bolts (T2) and 2 hard washers (T3).

    2. Attach the bracket assemblies to a suitable lifting device.

      Note: The weight of the fuel pump is approximately 122 kg (269 lb).

  11. Install grommet (22), clip (25), and clip (26) around harness (20).

    1. Install bolt (23) with washer (24) through clip (25) and clip (26).

    2. Install spacer (27) on the end of the bolt and install the bolt onto bracket assembly (12).

    3. Secure harness (20) to clip (13) with cable strap (21).

  12. Install bolt (28) with washer (24) and clip (13) onto bracket (17).

    1. Secure harness (20) to clip (13) with cable strap (21).

  16. Install 2 bracket assemblies (T1) onto fuel pump group (32) at lifting point (CC) and lifting point (CD) using 2 bolts (T2) and 2 hard washers (T3).

  17. Attach the bracket assemblies to a suitable lifting device.

    Note: The weight of the fuel pump is approximately 122 kg (269 lb).

  18. Install fuel pump (32) to pump adapter (BA) using 4 bolts (34) with 4 spacers (35).

    1. Tighten bolts (34) to 240 ± 40 N·m (177 ± 30 lb ft).

  19. Install fuel transfer pump group (AQ) onto fuel pump group (32) with 2 bolts (36) and 2 hard washers (37).

  20. Install bracket (40) with 2 bolts (39) and 2 hard washers (38) onto bracket (CN).

    1. Tighten bolts (39) to 100 ± 20 N·m (74 ± 15 lb ft).

    2. Install bracket (40) to fuel transfer pump group (AQ) with 2 bolts (41) and 2 spacers (42).

    3. Tighten bolts (41) to 120 ± 20 N·m (89 ± 15 lb ft)

    4. Paint mark bolts (39) and bolts (41).

  21. Install connector assembly (AR) into fuel transfer pump (AQ).

  22. Install pressure sensor group (43) on the backside of fuel pump group (32).

    1. Tighten pressure sensor group (43) to 20 ± 3 N·m (15 ± 2 lb ft).

  23. Install temperature sensor group (44) on the front of fuel pump group (32).

    1. Tighten temperature sensor group (44) to 45 ± 6 N·m (33 ± 4 lb ft).

  24. Apply clean, unused diesel to the threads of fuel line assembly (46), o-ring seal (45), and o-ring seal (47).

    Note: Ensure that the connection nuts are fully seated toward the ends of the fuel line before installation.

  25. Ensure that bolts (CN), fuel lines (CM), and bolts (CP) are loose.

    1. Hand thread each connection nut of fuel line assembly (46) into fuel pump (32) and junction block (AG) until the line contacts the mating surface in the fuel pump and junction box.

    2. Install clamp assembly (AK) with bolt (AL), hard washer (AM), and spacer (AJ) onto fuel line assembly (46) by hand until the clamp is in contact with the fuel line.

    3. Tighten the connection nuts of fuel line assembly (46) to 38 N·m (28 lb ft).

    4. Tighten the connection nuts of fuel line assembly (46) to 100 N·m (74 lb ft).

    5. Tighten bolts (CP) to 55 N·m (41 lb ft).

    6. Tighten bolts (CN) to 28 N·m (21 lb ft).

    7. Tighten bolt (AL) to 55 N·m (41 lb ft).

    8. Tighten the connection nuts of fuel lines (CM) to 38 N·m (28 lb ft).

    9. Tighten the connection nuts of fuel lines (CM) to 100 N·m (74 lb ft).

  27. Install bracket assembly (53) onto plate assembly (51).

    1. Install bolt (54) with hard washer (55) and bolt (56) with hard washer (55) through bracket assembly (53) and plate assembly (51).

    2. Finger tighten hard washer (55), nut (57), bracket assembly (58), washer (24), and nut (57) onto bolt (54).

    3. Finger tighten nut (57) with hard washer (55) onto bolt (56).

  28. Finger tighten bolt (61) with hard washer (59) through clamp assembly (60) and bracket assembly (53).

    1. Finger tighten nut (57) with hard washer (59) onto bolt (61).

  29. Position clamp assembly (60) and bracket assembly (53) to align with fuel line assembly (46).

    1. Tighten bolt (61) and nut (57) around fuel line assembly (46) to 7.5 ± 2.5 N·m (6 ± 2 lb ft).

    2. Tighten bolt (54) and bolt (56) with nuts (57) to 7.5 ± 2.5 N·m (6 ± 2 lb ft) to secure the plate assembly to the bracket assembly.

    3. Tighten plate assembly bolts (48) and (52) to 7.5 ± 2.5 N·m (6 ± 2 lb ft) to the fuel pump.

  30. Tighten bolt (61) and nut (57) around fuel line assembly (46) to 55 N·m (41 lb ft).

    1. Tighten bolt (59) and bolt (56) with nuts (57) to a torque of 55 N·m (41 lb ft).

    2. Tighten the plate assembly bolts (48) and (52) to 100 N·m (74 lb ft) to the fuel pump.

      Note: After assembly, verify that all parts are seated fully against each other with no noticeable gaps.

      Note: Check for interference with other parts of the engine.

      Note: Verify that all high-pressure fuel line connections, clamps, bolts, and junctions are tight.

    1. Connect sensor harness assembly (66) to temperature sensor group (44) and engine harness assembly (65).

  44. Capture a Product Status Report (PSR) of the engine ECM with current software. Flash engine ECM with the new 574-6783 Engine Software and the 569-2062 Engine Software (Aftertreatment). Capture a second Product Status Report of the engine ECM.

  45. Perform a Fuel System Functional Test (FSFT) using Cat® Electronic Technician (Cat ET) Service Tool. It is not necessary to remove any accumulator plugs to perform the Fuel System Functional Test when only the high-pressure fuel pump has been replaced.

    Note: A successful completion of the Fuel System Functional Test using Cat® Electronic Technician (Cat ET) Service Tool must be performed.
