This Special Instruction provides basic instructions for installing the heater/air conditioner on the listed machines. The configuration of this kit differs slightly between the 247B machines and the 257B machines. Therefore, read the information that is provided in this publication before you begin installation. Also, read the information in the service manual for your machine that is referenced in this instruction. Illustration 1 and Illustration 2.

Notes

  1. Use standard values of torque for fasteners and for connectors unless a value is specified in the procedure.

  1. To prevent damage to the condenser coil, use a wrench to support the connectors when you torque the hose connections to the condenser coil.

  1. Before installation, lubricate O-ring seals with a mineral-based refrigerant oil that is compatible with the R134a refrigerant.

Preparing for the Installation

  1. Remove the left console and the right console from the operator compartment. Discard the consoles and the hardware.

  1. Assemble the Refrigerant Condenser Group by installing the two fans (18) to the shroud (17). Then, install the shroud (17) to the coil (31). Refer to the details in Illustration 3.


    NOTICE

    Care must be taken to ensure that fluids are contained during performance of inspection, maintenance, testing, adjusting, and repair of the product. Be prepared to collect the fluid with suitable containers before opening any compartment or disassembling any component containing fluids.

    Refer to Special Publication, NENG2500, "Dealer Service Tool Catalog" for tools and supplies suitable to collect and contain fluids on Cat products.

    Dispose of all fluids according to local regulations and mandates.

    Release all the pressure from the hydraulic system before any lines are disconnected.

  1. Temporarily remove the following components in order to facilitate installation of the condenser.

    • Hydraulic tank

    • Air cleaner and hose

    • Muffler

    • Hose clips that are fastened to the bosses around the opening in the front wall of the engine compartment

  1. Mount the Refrigerant Condenser Group in the opening in the front wall of the engine compartment. Use four hard washers (57) and four M10x1.5 nuts (58). Refer to Illustration 4.

  1. Install a 150 mm (6 inch) length of seal (48) to the concave surface of both clips (2). Install the seal by removing the protective strip from the back of the seal and by pressing the seal to the clip.

    Place clips (2) around accumulator (15) so that the two clips encircle the body of the accumulator.

  1. Mount accumulator (15) with the clips (2) to the bosses that are provided on the left wall of the lower frame. Use two spacers (67), two M10x1.5 bolts (60) and two hard washers (57). Position the accumulator, as shown. Refer to Illustration 5.

  1. Temporarily remove the following component in order to facilitate installation of the compressor.

    • Hoses for the right drive motor

    • Supply hose for implement valve

    • Hose clips

  1. Assemble the Group for the Refrigerant Compressor per Illustration 6.

    Note: Install the hubs for the drive coupling, as follows.

    • Loosen the 2.5 mm (0.0984 inch) set screw and slide the 276-4063 Hub over the motor shaft. Insert the hub until the hub rests against the stop. Tighten the set screw to a torque of 2.0 N·m (1.5 lb ft).

    • Loosen the 4 mm (0.1575 inch) set screw and slide the 218-6838 Hub over the compressor shaft. Insert the hub until the hub rests against the stop. Tighten the set screw to a torque of 6.0 N·m (4.4 lb ft).

    Note: Before installing gasket (44), apply a continuous 3 ± 1 mm (0.12 ± 0.04 inch) bead of sealant around both sides of the gasket.

  1. Fabricate hose assembly (AA), as described below.

    • For 247B machines, fabricate hose assembly (AA) with a 57 cm (22 inch) length of hose (4), with a coupling (5), and with a coupling (7). Refer to the "Fabrication Drawings for the 218-6297 Hose As " in the Appendix of this instruction for the details for fabricating the hose assembly.

    • For 257B machines, fabricate hose assembly (AA) with an 82 cm (32 inch) length of hose (4), with a coupling (5), and with a coupling (7). Refer to the "Fabrication Drawings for the 218-6114 Hose As " in the Appendix of this instruction for the details for fabricating the hose assembly.

  1. Fabricate hose assembly (BB), as described below.

    • For 247B machines, fabricate hose assembly (BB) with a 118 cm (46.5 inch) length of hose (4), with a coupling (5), and with a coupling (8). Refer to the "Fabrication Drawings for the 282-9828 Hose As " in the Appendix of this instruction for the details for fabricating the hose assembly.

    • For 257B machines, fabricate hose assembly (BB) with a 128 cm (50 inch) length of hose (4), with a coupling (5), and with a coupling (8). Refer to the "Fabrication Drawings for the 218-6492 Hose As " in the Appendix of this instruction for the details for fabricating the hose assembly.

  1. Install the Group for the Refrigerant Compressor, as described below.

    1. Prepare the Group for the Refrigerant Compressor by installing one connector (12) and one connector (13) in the bottom ports of the motor, as shown. Refer to Illustration 7.

      Also, install one connector (12) in the top port of the motor.

    1. Connect the end of hose assembly (AA) with the 90° fitting to connector (12) on the bottom of the motor. Connect the end of hose assembly (19) with the 90° fitting to connector (13) on the bottom of the motor.

    1. Install the Group for the Refrigerant Compressor to the mounting bosses that are provided on the belly plate. Use three M10x1.5 bolts (59) and three hard washers (57). Orient the hoses, as shown. Refer to Illustration 7.

  1. Make hose connections for the compressor, as described below.

    1. Remove the existing hose assembly that is connected between the implement pump outlet and the hydraulic fan drive motor.

      • For 247B machines, disconnect the 282-9826 Hose As , which is part of the 218-6059 Hydraulic Fan Lines Gp .

      • For 257B machines, disconnect the 218-6493 Hose As , which is part of the 218-6489 Hydraulic Fan Lines Gp .

      Discard the hose assembly.

    1. Connect the free end of hose assembly (AA) to the connector assembly in the implement pump outlet.

    1. Connect the end of hose assembly (BB) with the 90° fitting to connector assembly (12) in the top port of the motor.

    1. Route the free end of hose assembly (BB) to the hydraulic fan drive motor. Connect the hose to the connector assembly for the hydraulic fan drive motor.

    1. Connect the free end of hose assembly (19) to the perpendicular port of the tube assembly for the manual lowering control.

      • For 247B machines, connect hose assembly (19) into the 218-6296 Tube As . The 218-6296 Tube As is part of the 218-6290 Load Control Valve Lines Gp . Also, the 218-6296 Tube As is part of the 218-6694 Coupler Valve and Lines .

      • For 257B machines, connect hose assembly (19) into the 238-7744 Tube As . The 238-7744 Tube As is part of the 218-5883 Load Control Valve Lines Gp or part of the 218-6613 Coupler Valve and Lines .

      Note: Remove the existing 6V-9829 Cap As from the perpendicular port in the tube assembly. Discard the cap.

  1. Connect the specified lengths of hose to the inlet (H) and to the outlet (J) on the bottom of heater. Use a hose clamp (56) for each connection. Refer to Illustration 9.

    Tighten the hose clamps to a torque of 6 ± 1 N·m (4 ± 1 lb ft).

  1. Connect hose assembly (28) to the air conditioner inlet (K). Use an O-ring seal (74) in this connection.

  1. Connect hose assembly (27) to the air conditioner outlet (L). Use an O-ring seal (75) in this connection.

    Note: Use the hose assembly that is specified for your machine.

  1. Place the heating and air conditioning unit in position on the left side of the lower frame, as shown. Refer to Illustration 10.

    Loosely route the hoses under the torque tube and into the engine compartment.

  1. Secure the heating and air conditioning unit to the lower frame. Use four M8x1.25 bolts (54) and four hard washers (63) .

    Tighten the bolts to a torque of 6 ± 1 N·m (4 ± 1 lb ft).

  1. Route the free end of hose assembly (27) to the accumulator. Connect the hose to fitting assembly (38). Use an O-ring seal (76) in this connection. Refer to Illustration 11.

  1. Route the free end of hose assembly (28) to the condenser. Connect the hose assembly to the condenser' outlet port. Use an O-ring seal (73) in this hose connection.

  1. Connect hose assembly (29) between the condenser inlet port and the compressor outlet port. Use an O-ring seal (74) in each hose connection.

    Note: The end of the hose with the straight connector connects to the condenser inlet port. The end of the hose with the angled connector connects to the compressor outlet port.

  1. Install hose assembly (30) between the accumulator outlet port and the compressor inlet port. Use an O-ring seal (76) in the hose connection to the accumulator. Use an O-ring seal (75) in the hose connection to the compressor.

  1. Install pressure switch (39) in the fitting for hose assembly (28). Use an O-ring seal (72) in this connection.

    Tighten the pressure switch to a torque of 8 ± 1.5 N·m (6 ± 1 lb ft).

  1. Use a cable strap (45) and install plate (43) to fitting assembly (38) .

At operating temperature, engine coolant is hot and under pressure. The radiator and all lines to heaters or the engine contain hot coolant or steam. Any contact can cause severe burns.

Remove filler cap slowly to relieve pressure only when engine is stopped and radiator cap is cool enough to touch with your bare hand.

Cooling System Conditioner contains alkali. Avoid contact with skin and eyes.

  1. Remove the plug from the radiator inlet. Then, install hose connector (53) in the radiator inlet.

    Note: Use thread sealant in the installation of the hose connector.

  1. Route hose (F) to the radiator inlet. Then, install the hose to the hose connector with hose clamp (56) .

    Tighten the hose clamp to a torque of 6 ± 1 N·m (4 ± 1 lb ft).

  1. Remove the plug from the engine block outlet and install adapter (14) in the engine block outlet. Then, install shutoff valve (55) in the adapter.

    Note: Use thread sealant in the installation of both of these components.

  1. Route hose (G) to the engine block outlet. Install the hose to the shutoff valve with a hose clamp (56) .

    Tighten the hose clamp to a torque of 6 ± 1 N·m (4 ± 1 lb ft).

    Note: Install the clips with the radiator in the raised position in order to provide adequate hose length.

  1. Prepare console (22) by installing seal (41) to the outside surface of the console. Refer to Illustration 17.

    Next, install seal (42). Seal (42) is positioned around the pilot lines at the opening in the bottom of the console. The seal has an adhesive. The adhesive is sensitive to pressure. For installation instructions, Refer to "Instructions for Using Pressure Sensitive Adhesive" in the Appendix.

  1. Position seal (25) around the opening in the front of the heater. Then, place console (22) in position in front of the heater. Secure console (22) to the support bracket for the joystick control. Use the four M6x1 screws (70) .

    Tighten the screws to a torque of 12 ± 3 N·m (9 ± 2 lb ft).

  1. Prepare console (21) by installing seal (40) to the outside surface of the console.

    Next, install seal (42). Seal (42) is positioned around the pilot lines at the opening in the bottom of the console. The seal has an adhesive. The adhesive is sensitive to pressure. For installation instructions, Refer to "Instructions for Using Pressure Sensitive Adhesive" in the Appendix.

  1. Secure console (21) to the support bracket for the joystick control. Use four M6x1 screws (70) .

    Tighten the screws to a torque of 12 ± 3 N·m (9 ± 2 lb ft).

  1. Assemble seal (23) to duct (20). Install duct (20) to the heating and air conditioning unit and to console (21). Use two screws (52) to install the duct.

    Tighten the screws to a torque of 2.25 ± 0.25 N·m (1.7 ± 0.2 lb ft).

    Note: Loosening the vertical floorplate will facilitate installation of duct (20) .

  1. Install three louvers (11) in console (21) and install three louvers (11) in console (22) .

  1. Install two 172 ± 5 mm (7 ± 0.2 inch) lengths of seal (65) under the lip of the 218-6361 Plate As (Vertical) and on either side of the 218-6417 Floorplate As .

    Note: The seal has an adhesive. The adhesive is sensitive to pressure. For installation instructions, Refer to "Instructions for Using Pressure Sensitive Adhesive" in the Appendix.

  1. Install insulation (26) and seal (36) to the canopy.

    Note: The seal has an adhesive. The adhesive is sensitive to pressure. For installation instructions, Refer to "Instructions for Using Pressure Sensitive Adhesive" in the Appendix.

Completing the Installation

  1. Reinstall the following components that were temporarily removed in order to facilitate the installation of this kit.

    • Hydraulic system oil tank

    • Air cleaner and hose

    • Muffler

    • Hoses for the right drive motor

    • Supply hose for the implement valve

    • Hose clips

    • Vertical Floorplate

  1. Refill the hydraulic system oil tank.

    Refer to "Lubricant Viscosities" and Refer to "Refill Capacities" in the Operation and Maintenance Manual for your machine.

  1. Plug the heater electrical connector into Connector A-C8 in the Platform Harness As .

  1. Ensure that a 20 amp fuse is installed in the fuse block for the air conditioner fan. Refer to Illustration 18.

    Use fuse (9) if you need to replace the existing fuse.

Charging the Air Conditioner System

Use the procedure "Complete Charge of the System from a Refrigerant Tank with a Scale" to charge the air conditioner system. This procedure is part of the Testing and Adjusting, SENR5664, "Air Conditioning and Heating R-134a for All Caterpillar Machines"". This procedure can be obtained through the normal literature distribution system. This procedure can also be found on the Caterpillar Service Information System (SIS).

Note: Charge the system with 0.81 kg (1.8 lb) of R-134a refrigerant.

Checking the Installation

  1. Refill the cooling system.

    Refer to "Coolant Recommendations" and Refer to "Cooling System Specifications" in the Operation and Maintenance Manual for your machine.

  1. Start the engine. Run the engine without the radiator cap until the thermostat opens and the coolant level stabilizes. Maintain the coolant level in the sight gauge.

  1. Stop the engine. Install the radiator cap.

  1. Check the hoses and check the fittings for leaks.

  1. Start the engine.

  1. Check the heater for proper operation.

    1. The temperature control knob (H1) adjusts the output temperature.

      • Turn the temperature control knob clockwise in order to increase the temperature.

      • Turn the temperature control knob counterclockwise in order to decrease the temperature.

    1. The A/C switch (H2) controls the air conditioner.

      • Press the front portion of the rocker switch in order to turn on the air conditioner.

      • Press the rear portion of the rocker switch in order to turn off the air conditioner.

    1. The fan switch (H3) controls the two-speed blower fan motor.

      • Press the rear portion of the rocker switch for low fan speed.

      • Press the front portion of the rocker switch for high fan speed.

      • Return the switch to the neutral position in order to turn off the fan.

    1. The louvers (H4) direct the flow or air, as needed.

      • Each louver can be rotated for 360°.

      • Each louver can be adjusted from a fully closed position to a fully open position.

Instructions for Using the Adhesive

Note: The temperature of the adhesive and the temperature of the surface must be between 20 °C (68 °F) to 38 °C (100 °F). The surface must be smooth, clean, and dry.

  1. Clean the surface by wiping the surface with a 50/50 mixture of isopropyl alcohol and water. Allow the surface to dry completely.

  1. Remove the protective paper from the seal and press the seal in position.

  1. Use a roller or a similar device and apply a minimum of 103 kPa (15 psi) over the entire surface in order to bond the adhesive to the surface.

    Note: Pay special attention to the edges and to the corners in order to ensure that these areas are bonded securely. Avoid conditions that would apply stress to the bond for 24 hours after installation.
