Procedure for the Removal and the Replacement of the Engine Enclosure on the 631G and 637G Wheel Tractor-Scrapers{7251, 7405, 7553, 7557}

Introduction

This Special Instruction contains the necessary procedures and information for the removal and replacement of the engine enclosure of the 630G Tier III Wheel Tractor-Scraper.

Accidental engine starting can cause injury or death to personnel working on the equipment.

To avoid accidental engine starting, disconnect the battery cable from the negative (−) battery terminal. Completely tape all metal surfaces of the disconnected battery cable end in order to prevent contact with other metal surfaces which could activate the engine electrical system.

Place a Do Not Operate tag at the Start/Stop switch location to inform personnel that the equipment is being worked on.

The effect of gasses from burned paint is a hazard to the person doing the cutting or welding.

Do not flame cut or weld on painted areas.

Welding can cause fumes, burn skin and produce ultraviolet rays.

Keep your head out of the fumes. Use ventilation, exhaust at the arc, or both, to keep fumes and gases from your breathing area. Wear eye, ear and body protection before working.

Protect yourself and others; read and understand this warning. Fumes and gases can be dangerous to your health. Ultraviolet rays from the weld arc can injure eyes and burn skin. Electric shock can cause death.

Read and understand the manufacturer's instructions and your employer's safety practices. Do not touch live electrical parts.

Torque Specifications

Unless a torque is specified in this instruction, all bolts should be torqued to the standard torque that is found in Specifications, SENR3130, "Torque Specifications for All Caterpillar Products".

Specifications for Cables, Chains, and Lifting Devices

Use approved cables, chains, and lifting devices in order to lift components. Refer to the manufacturer's literature in order to determine the application when you select cables, chains, and lifting devices. When you lift a component, the lift angle is critical. Refer to the Illustration that follows in order to see the effect of the lift angle on the working load limit.

(A) The load capacity is 100 percent of the working load limit for the sling.

(B) The load capacity is 86 percent of the working load limit for the sling.

(C) The load capacity is 70 percent of the working load limit for the sling.

Removal of the Hood Group

  1. Attach a suitable lifting device to top hood (A). The weight of the top hood is approximately 78 kg (172 lb).

  1. Raise top hood (A) in order to gain access to struts (B) .

  1. Disconnect the left and right struts (B) at the connection to the top hood. Retain all removed parts (C) .

  1. After the hardware has been removed, place struts (B) downward.

  1. Remove nine bolts (D) and nine washers (E) that attach top hood (A) to the machine. Retain bolts (D) and washers (E). This hardware will be reused later in this Special Instruction.

  1. Remove top hood (A). Set the hood aside to be reused at a later time.

  1. Remove four bolts (H) and remove four washers (J) that secure grill assembly (K) to front hood (G) .

  1. Remove the grill assembly and retain the hardware.

  1. If the procedure is applicable, remove bumper assembly (L), by removing hardware (BJ). The removal of bumper assembly (L) is not required on the 637G machines.

  1. If the machine is not equipped with a bail cylinder, remove four bolts (M) and remove four washers (N). Discard plate (P) and hardware (M-N) .

  1. Attach a suitable lifting device to front hood (G). The weight of front hood (G) is approximately 94 kg (207 lb).

  1. In order to remove front hood (G), remove the three bolts (R) and washers (S) on the inside of the right side of the front hood (G). Retain all hardware. This hardware will be reused later in this Special Instruction.

Removal of the Bail Cylinder (If Equipped)

  1. Release the hydraulic system pressure.

    Note: Ensure that the connections are capped after disassembly in order to prevent contamination.

  1. Remove support block (AE) from mounting block (AF). Remove two bolts (AG) and two washers (AH). Mounting block (AF) and support block (AE) are located on the left side of the radiator.

  1. Verify distance (AJ) from the center line of the holes to the edge of the blocks on the right and left hand sides. Distance (AJ) should be a maximum of 37 mm (1.46 inch). If the distance is greater, cut the outside of the blocks.

  1. On the right side mounting block (BM), grind a small chamfer that measures 3 mm (0.12 inch) to 4 mm (0.16 inch). The chamfer will allow clearance for the weld on the hood.

  1. Locate T-Plate (AK) on the existing mounting block (AF) .

  1. Bolt support block (AE) on top of T-Plate (AK) with two bolts (AG) and two washers (AH) .

    Note: Ensure that the 13.8 mm (0.5433 inch) hole in T-Plate (AK) is toward the inside of the machine.

  1. Locate the new hole location (AL) on the front bumper with T-Plate (AK) by using the 13.8 mm (0.5433 inch) hole.

  1. By using a transfer punch, mark the location for the 13.8 mm (0.5433 inch) hole for the left side of the machine.

  1. Verify that the hole location is 1441 mm (56.7 inch) from the newly located hole (AL) to mounting hole (AM) on the right side of the support for the bumper.

  1. After T-Plate (AK) is in the correct position, drill a hole that measures 17/32 inch.

  1. Remove T-Plate (AK) .

  1. Tap the hole for a 5/8-11 thread.

  1. Flip T-Plate (AK). Attach T-Plate onto the support for bumper (L) by using one bolt (1) and one washer (2) .

  1. Fasten two bolts (AG) and two washers (AH) to support block (AE) and mounting block (AF) .

  1. Shim the bottom surface or grind the bottom surface of new mounting block (3) in order to provide a minimal gap between the block and the deck plate.

  1. Secure the new mounting block (3) for the frame to the T-Plate (AK) with two bolts (1) and two washers (2) .

    Note: Clean the paint before welding the surface around the block.

  1. Weld new block (3) in place and paint the new block. The top of the new block should be in the same horizontal plane as the mounting surfaces of the other machines. Use a 6 mm (0.24 inch) fillet weld all the way around.

  1. Remove T-Plate (AK) .

  1. Clean the sides of the blocks and paint the sides of the blocks and the weld area.

  1. Reinstall support block (AE) with two previously removed bolts (AG) and two washers (AH). Make sure that the recessed holes are located to the outside.

  1. Install new left front support bracket (4) with three new bolts (1) and three new washers (2) .

  1. Align support block (AE) with a 3 mm (0.1181 inch) gap (BH) on the inside of the plane of support bracket (4) .

Note: The alignment of the block is 3 mm (0.1181 inch) from support bracket (4) .

Preparation of the Hood Prior to Installation

Note: The following sequence is recommended for preparation of the hood on machines with the following serial numbers: (S/N: DFA1-327; DFJ1-351)

Note: Unless a torque is specified in this instruction, all bolts should be torqued to the standard torque that is found in Specifications, SENR3130, "Torque Specifications for All Caterpillar Products".

Installation of Lamps

  1. Transfer engine shutdown switch (AT), plugs (AU), and harness (V) from old front hood (G) .

Removal and Installation of 160-6184 Flood Lighting Gp (If Equipped)

  1. Remove four bolts (AW) and remove four washers (AX) from the front hood that was removed. Do not discard the hardware that was removed.

  1. Move the lighting group to new hood (5) .

  1. Install four washers (AX) and install four bolts (AW) in front hood (5) .

  1. If necessary, adjust the aim of the side light. Tighten bolt (BG) to maximum torque of 20 N·m (15 lb ft). Tighten bolt (BH) to 25 ± 6 N·m (18 ± 4 lb ft).

Installation of the Front Hood and Top Hood

Note: The following sequence is recommended for installation of the front hood on machines with the following serial numbers: (S/N: DFA1-327; DFJ1-351)

Installation of the Front Hood

  1. Attach a suitable lifting device to front hood (5). The weight of front hood group (5) is approximately 114 kg (250 lb).

  1. Position front hood (5) on the machine.

    Note: New front hood (5) will be mounted to the new support bracket (4). Make sure that the hood hangs evenly from each side to each side for easy installation.

  1. Install three bolts (R) and three washers (S) on the inside of the right side front hood (5). Leave the bolts loose at this time.

    Note: Ensure that Step 3 is performed before proceeding.

  1. Install four bolts (6) and four washers (7) to the support bracket on the left side of the front hood. On the rear block, install three bolts (T) and three washers (U) on the outside of the left side of the front hood.

  1. Tighten the bolts that were left loose in Step 3.

  1. Reconnect the harness to the main chassis harness and secure the harness to the radiator with the removed hardware.

  1. Visually check the clearance of the top air conditioning line that goes to the evaporator on the front of the cab. Adjust the air conditioning line.

  1. Reconnect the harness to ether aid (X), front washer fluid bottle (Y), and rear washer fluid bottle (Z). Refer to Illustration 15 for the correct locations.

  1. Install the grill assembly (K). Secure grill assembly (K) with four bolts (H) and four washers (J) .

  1. If the procedure is applicable, reinstall bumper assembly (L) .

    Note: Reinstallation of bumper (L) is not required on 637G machines.

  1. Install the new plate assembly (8) with four bolts (9) and four washers (10) on the cover for the bail cylinder.

Installation of the Top Hood

  1. Attach a suitable lifting device to top hood (A). The weight of top hood (A) is approximately 78 kg (172 lb).

  1. Position hood (A) at hinge (AV) .

  1. Reinstall nine bolts (D) and nine washers (E) in order to reinstall top hood (A) to the machine.

  1. Reconnect the left and right struts (B) with hardware (C) that was previously removed.

  1. Adjust the latches for a 1 mm (0.039 inch) to 3 mm (0.19 inch) of deflection to the fork. Use Loctite on the jam nuts that are located on the latches.

Air Cleaner Modification and New Latch Installation

Note: The following sequence is recommended for the modification of the air cleaner on machines with the following serial numbers: (S/N: DFA1-334; DFJ1-366)

  1. Remove canister (AZ) for the air filter and protect the air inlet for the turbocharger.

  1. Weld plates (16) into the correct location. On the brace, weld a 3 mm (0.12 inch) fillet weld.

  1. Paint the braces for the air filter frame that have been welded.

  1. Replace the old battery cover assembly with the new battery cover assembly (11) by reusing the existing hardware.

  1. Secure the support for the air filter frame assembly (12) with two bolts (13) and two washers (14) through the cover plate for the battery. Grind the tread plate flush under the mounting surface of the brace.

    Note: If the holes do not align on the battery box cover, refer to the next section.

  1. Locate four bolt holes (BC) for the top of air filter frame assembly (12) .

    Note: Air filter frame assembly (12) should be perpendicular to battery cover assembly (11) .

  1. Locate bolt hole (BB) for air filter frame assembly (12) in the front right deck plate.

  1. After all holes (BB) and (BC) are located, remove the support in order to facilitate the drilling location. Drill holes (BC) 14.3 mm (9/16 inch) in all locations.

  1. Drill hole (BB) in the front deck plate according to the following instructions.

    • Location (BB) uses a 14.3 mm (9/16 inch) drill bit on (S/N: DFA1-330) and (S/N: DFJ1-364) machines only.

    • Drill 27/64 and tap for a 1/2-13 thread on (S/N: DFA331-334) and (S/N: DFJ365-366) machines.

  1. Bolt the support assembly into the correct location by using four bolts (28), four nuts (29), and eight washers (30) at the stand for the air cleaner.

  1. Secure the bracket to the battery box cover with three bolts (13), three washers (14), and one boss (15) .

    Note: The boss is used on (S/N: DFA1-330) and (S/N: DFJ1-364) machines.

  1. Weld boss (15) under the right front deck plate.

Modifications of the Battery Box Cover

Note: The following sequence is recommended for the modification of the battery box cover on machines with the following serial numbers: (S/N: DFA1-217; DFJ1-276)

  1. On the back side of the cover, drill a pilot hole 27 mm (1 1/16 inch) forward from the center of the existing bosses.

  1. On the bottom side of the tubing, enlarge the hole to 3/4 inch in order to allow the boss to slide into the tube.

  1. On the top side of the cover, enlarge the hole to 17/32 inch in order to allow the bolts for the air filter frame assembly to fit.

  1. Insert one 315-4823 Boss into each hole on the bottom side of the cover and weld into place.

Installation of the New Latches on Side Doors

Note: The following sequence is for the installation of the new latches for machines with the following serial numbers: (S/N: DFA1-327; DFJ1-351)

  1. Replace latch as (20) and striker (21) on each side door.

  1. Remove rear side door (BE) and retain all hardware.

  1. Install side doors (F) and (BE) to the machine.

  1. On each side door, install two new brackets (22). On each bracket (22), install two bolts (23), four washers (24), and two nuts (25) .

  1. Drill four holes with a 3.6 mm (9/64 inch) drill bit in the air cleaner housing. Dimensions on the air filter frame are dependent on the alignment of the door. Double check the measurements and alignment before drilling the holes. Adjust the height of the hole in the air cleaner housing support for the rubber latch. Do not adjust the stretch.

  1. Install rubber straps (27) to the air filter frame with rivets (26). Secure the cup to the bracket with rivets (26) .

  1. Reinstall the canister for the air filter (AZ) and reconnect the hoses.

Installation of the Film Groups

Note: The following sequence is recommended for the installation of the film groups on machines with the following serial numbers: (S/N: DFA1-327; DFJ1-351)
