Start By:

  1. Remove the center differential assembly.

  1. Apply location marks on all housings and case assemblies for assembly purposes.

  2. Install Tooling (C) to yoke (1). Use a suitable lifting device in order to install the differential and bevel gear assembly (2) to Tooling (A). The weight of the differential and bevel gear assembly (2) is approximately 385 kg (850 lb).

  3. Remove Tooling (C) and the suitable lifting device from yoke (1).

  4. Rotate the differential and bevel gear assembly by 90 degrees.

    ------ WARNING! ------

    Personal injury can result from being struck by parts propelled by a released spring force.

    Make sure to wear all necessary protective equipment.

    Follow the recommended procedure and use all recommended tooling to release the spring force.


  5. Remove bolts (3) and the washers that hold housing (4) for the differential lock in place.

  6. Remove housing (4) for the differential lock from the differential and bevel gear assembly.

  7. Remove bearing (5).

  8. Remove clutch plate (6).

  9. Remove discs and plates (7). Keep discs and plates (7) in order.

  10. Remove gear (8).

  11. Remove hub (9).

    Note: Three coil springs are loosely attached to hub (9). The coil springs do not need to be removed. The coil springs should be inspected for damage. Replace all three of the coil springs if any of the springs are damaged.

  12. Remove bearing (10).

  13. Remove four Torx screws (12). Remove plate (11) from the differential assembly.

  14. Rotate the differential and bevel gear assembly by 90 degrees. Remove bolts (13) and the washers that hold bearing caps (14) in place. Remove the bearing caps from the differential and bevel gear assembly.

  15. Attach a suitable lifting device to differential assembly (15). The weight of differential assembly (15) is approximately 89 kg (196 lb). Remove the differential assembly (15).

    Note: Do not allow bearing cups (16) and the adjustment rings of the bearings to fall from the differential assembly.

  16. Remove outer bearing cups (16) and the adjustment rings.

  17. Position differential assembly (15) on a clean work surface. Use Tooling (B) in order to remove bearing cone (17). Rotate the differential assembly by 180 degrees. Use the Tooling (B) in order to remove the bearing cone on the opposite side.

  18. Remove bolts (18) and the washers that secure bevel gear (19) to differential assembly (15).

  19. Use Tooling (D) and a suitable press in order to remove bevel gear (19) from the differential assembly. Cushion the differential assembly in order to prevent damage to the differential assembly when the differential assembly drops.

  20. Remove bolts (21) and the washers that secure case assembly (20) to hub (22). Rotate the differential assembly by 180 degrees. Remove hub (22) from case assembly (20).

    Note: Place location marks on the differential assembly before disassembly.

  21. Remove thrust washer (23) from bevel gear (24). Remove bevel gear (24) from case assembly (20).

  22. Remove spider (25), thrust washers (26), and gears (27) as a unit from case assembly (20).

  23. Remove thrust washers (26) and gears (27) from spider (25).

  24. Remove bearings (28) from gears (27).

  25. Remove bevel gear (29) from case assembly (20).

  26. Remove thrust washer (30) from bevel gear (29).

  27. Rotate the differential and bevel gear assembly (2) by 180 degrees. Remove bolt (31) and washer (32). Remove yoke (1) and the brake disc from the differential. The weight of yoke (1) and the brake disc is approximately 24 kg (53 lb). Remove yoke (1) and the brake disc.

  28. Rotate the differential and bevel gear assembly (2) by 180 degrees. Install bearing caps (14). Install bolts (13) and the washers in order to hold Tooling (E) in place. Tooling (E) prevents the pinion shaft from falling during removal of the pinion shaft.

  29. Tooling (E) has adjusting screw (34). Turn screw (34) until the screw contacts pinion shaft (33).

  30. Rotate the differential and bevel gear assembly (2) by 180 degrees. Remove bolts (36) and the washers from seal retainer (35). Remove the seal retainer. Inspect the O-ring seal for the seal retainer. Replace the O-ring seal if the O-ring seal is damaged.

  31. Use Tooling (H) and a hammer in order to remove seal (37) from seal retainer (35).

  32. Remove bolts (38) and the washers. Remove cage (39).

  33. Use Tooling (S) in order to remove retaining ring (41). Remove retaining ring (41). Use Tooling (F) in order to remove locknut (40) from pinion shaft (33). Remove locking washer (42) and notched washer (43) from pinion shaft (33).

  34. Remove bolts (44) and the washers from bearing cage (45). Bearing cage (45) has four threaded holes for inserting forcing screws. Use Tooling (T) in order to remove the bearing cage (45) and the seal from the differential carrier. Remove bearing cage (45) and the seal.

  35. Remove retaining ring (47), gear (48), and spacer (49) from pinion shaft (33).

  36. Remove gear (52) from the differential and bevel gear assembly (2).

  37. Use Tooling (B) in order to remove bearing cone (53) from gear (52). Repeat the procedure in order to remove bearing cone (50) on the opposite end of gear (52).

  38. Remove bearing cone (55). Remove the bearing cups (51) and (54) from bearing cage (45). The bearing cups are a press fit.

  39. Rotate the differential and bevel gear assembly until you can remove bolts (13) and the washers in order to remove bearing caps (14). Remove Tooling (E). Remove pinion shaft (33).

  40. Remove outer bearing cup (57) for the inner pinion bearing with a suitable driver. Remove shims (56) that are located under outer bearing cup (57).

    Typical Example

  41. Install Tooling (G). Position pinion shaft (33) in a suitable press in order to remove bearing cone (58).

    Note: Do not allow pinion shaft (33) to fall.

  42. Remove bolts (59), the washers, and spacers which hold piston (60) in housing (4). Remove piston (60).

  43. Remove O-ring seals (61) and (62) from piston (60). The O-ring seals should be replaced with new O-ring seals.
