Note: Cleanliness is an important factor. Before the disassembly procedure, the exterior of the component should be thoroughly cleaned. This will help to prevent dirt from entering the internal mechanism.

Note: Before assembly, measure the end play gap at both side gears independently. Steps 1 through 7 from disassembly cover the procedure for measuring end play gap.

Note: Two new shim packs will be needed to properly adjust the end play gap. Each new shim pack consists of two shims 0.46 mm (0.018 inch), two shims 0.38 mm (0.015 inch), two shims 0.33 mm (0.013 inch), and two shims 0.25 mm (0.098 inch).

  1. Use clean axle oil to thoroughly lubricate plates (22), friction discs (21), and spacer (20) .

  1. Install disc pack (19) in alternate order in the differential case. Start with a plate and end with a plate.

  1. Install spacer (18) in the differential case.

  1. Install new shim pack (17) from side gear (16) .

    Note: Apply a small amount of grease to the shims prior to installation. This will retain the shims in place when the gear is installed.

  1. Invert side gear (16) and install the side gear into the differential case, as shown.

    Note: Turn side gear slowly until the spline engages with the spacer and five friction discs.

  1. Install connector (15), four pinion gears (13), and four thrust washers (14) in the differential case.

  1. Lubricate pinion shaft (12) and (11) with clean axle oil.

  1. Align the pinion gears, the thrust washers, and the pinion shaft bores into the differential case. Install pinion shafts (12) and (11).

  1. Install three dowel pins (10) in the differential case. Anchor pinion shafts (11) and (12) .

  1. Use clean axle oil to thoroughly lubricate plates (9), friction discs (8), and spacer (7) prior to assembly.

  1. Place bevel gear (6) on the table. Turn the bevel gear so that the face is up, as shown.

  1. Install disc pack (5) in alternate order in the bevel gear. Start with a plate and end with a plate.

  1. Install spacer (7) in the bevel gear.

  1. Install a new shim pack (17) of the same thickness from step 22 of the disassembly on side gear (16) .

    Note: Apply a small amount of grease to the shims prior to installation. This will retain the shims in place when the side gear is installed.

  1. Invert side gear (16). Install side gear (16) into the bevel gear, as shown.

    Note: Turn side gear (16) slowly until the spline engages with the spacer and all five friction discs.

  1. Install Tooling (C) on bevel gear (2) and side gear (16), as shown. This will retain the side gear, the shims, the spacer, and the disc pack in the bevel gear. Install the bevel gear on the differential case.

    Note: The clamping segment of Tooling (C) must not protrude past the face of side gear (16) .

  1. Install bevel gear (2) into differential case (3) .

  1. Install twelve bolts (1) .

  1. Tighten bolts (1) evenly until bevel gear (2) is seated on differential case (3) .

  1. Remove the nut and the cap of Tooling (C) .

  1. Loosen up the clamping segment of Tooling (C). Remove Tooling (C) from the differential assembly.

  1. Tighten twelve bolts (1) to a torque of 300 ± 40 N·m (220 ± 30 lb ft).

    Note: Steps 25 through 34 are for measuring the end play gap.

  1. Place the differential assembly in the vise.

  1. Install Tooling (A) into the axle shaft boreof the differential assembly. Tooling (A) must pass through the side gear.

  1. Tighten the nut of Tooling (A) enough to lock the tool on the internal shoulder of the side gear. The lever of Tooling (A) must be free to move after the nut is tightened.

  1. Mount Tooling (B) on the differential assembly, as shown. Zero the dial indicator of Tooling (B) on Tooling (A) .

  1. Apply 40 N·m (30 lb ft) of torque to Tooling (A). The dial indicator reading is the measured end play gap at the side gear for the side opposite the bevel gear.

  1. Repeat steps 23 through 27. Measure the end play gap at the side gear for the adjacent side of the bevel gear.

  1. Record measurements of the end play gap from side by side of the differential assembly.

  1. The measurement of the end play gap must fall between 0.05 mm (0.002 inch) and 0.15 mm (0.006 inch) in order to meet specifications.

  1. If the measurement of the end play gap is greater than 0.15 mm (0.006 inch) disassemble the differential assembly. Add the necessary shims in order to meet specifications.

  1. If the measurement of the end play gap is less than 0.05 mm (0.002 inch) disassemble the differential assembly. Remove the necessary shims in order to meet specifications.

End By: Install the differential. Refer to Disassembly and Assembly, "Differential Axle - Remove and Install".
